Your sight on the Hurtgen Forest is great but I would recommend a few corrections. The German strength was far more than 5,000 men. US forces believed that was their strength but in reality it was two full division (275th and 89th) coupled with the 6th Panzer Division when the 28th attacked. They had no fewer than 15 artillery battalions blanketing the area. The Germans ended up throwing in 6 divisions suffering a total of about 28,000 casualties.

Andreas,

I created a GitHub repo that holds all the boards (version 5, and the HASL maps) and all the latest extensions. One can download the zip and use these files after they setup and configure VASSAL 3.1.20 and VASL 5.9.3 (both the latest and current stable releases, note 5.9.3 does not run on VASSAL 3.2.4).

Very nice and thorough review! Regarding HP tracking - as it happens, "there's an app for that." Sentinels Sidekick for iPhone/iPad helps you track HP for heroes, villains, and all the other targets in the game. It can set up randomized games for you as well.

I'd say that one of the things about Sentinels is that all the heroes are comparable in terms of ability. I mean in that heroes from the three expansions aren't necessarily any better than the core ones. Nor are they necessarily more complicated - the Adept has all those songs and instruments he can combine together but then again Absolute Zero has a fair amount of numberwork once you get all his stuff set up. Ra is quite simple in that basically all he does is burn stuff, and the more cards he gets out which can do that or add to it (eg Imbued Fire), the better. Meanwhile, Expatriette does a similar thing but with guns - she basically just shoots stuff (though can destroy environment cards as well, for example), and the more guns she gets out, the more choice she has, plus it builds up to one of her one-shots (Unload) being that much more powerful. You might find that Legacy gets very few of his buffing cards out in one game, while kicking arse with the Visionary in another because all she draws are damage cards.
Similarly, Baron Blade might take you down with a Devious Disruption and a whole load of Hasten Dooms and Balde Battalions, but meanwhile Voss only draws Minions that your heroes can easily destroy and never manages to really prove too much of a threat. On the other hand, Rook City is pretty much always going to be annoying while Insula Primalis can work in your favour (a load of Obsidian Fields combining with Legacy to buff your characters' damage to stupid amounts, especially if Ra is in there too - this is why that combo versus Akash'Bhuta is just brilliant - the volcano is a bonus but only if you have Flesh of the Sun god out :D).
I'd say that having the expansions doesn't make the game more difficult or easy - it just gives you more combinations of heroes/villain/environment to choose from. Once you get to learn the decks you get to know what sort of stuff to expect. For example, you might play against Citizen Dawn with Bunker, Wraith, and Ab'Zero, only for her to pull a Devastating Aurora and reduce all those (equipment-heavy) characters to almost-useless right when you really need to have all your stuff out. So in a later game, you might instead choose Tachyon, Visionary, and Haka, all of whom can remain fairly effective even with no cards in play due to the prevalence of useful one-shots in their decks (particularly Tachyon, whose entire deck only has one piece of equipment and three ongoings...and you probably won't want/need to use all of those). The same goes for Omniton, who according to many people is one of the easiest villains, yet we have only an average(ish) success rate against him due to certain cards in his deck often coming out at the wrong moment.
